Development of a Higher Boost Turbocharged Diesel Engine for Better Fuel Economy in Heavy Vehicles

This paper presents technical solutions and a development process to accomplish not only superior fuel economy but also excellent driveability with a turbocharged diesel engine for heavy duty trucks. For better fuel economy, one of the basic considerations is how to decrease the friction losses of the engine itself while keeping the required horsepower and torque characteristics. A high boost turbocharged small engine offers this possibility, but it has serious disadvantages such as inferior low speed torque, poorer accelerating response, insufficient engine braking performance, and finally not always so good fuel consumption in the engine operating range away from the matching point between engine and turbocharger. These are not acceptable in complicated traffic conditions like those in Japan - a mixture of mountainous and hilly roads, city road with numerous traffic signals, and freeways.

Development of a Fuel Economy and Exhaust Emissions Test Method with HILS for Heavy-Duty HEVs

The objective of this study was to develop a test method for heavy-duty HEVs using a hardware-in-the-loop simulator (HILS) to enhance the type-approval-test method. To achieve our objective, HILS systems for series and parallel HEVs were actually constructed to verify calculation accuracy. Comparison of calculated and measured data (vehicle speed, motor/generator power, rechargeable energy storage system power/voltage/current/state of charge, and fuel economy) revealed them to be in good agreement. Calculation error for fuel economy was less than 2%.

Development of a Combustion System for a Light Duty D.I. Diesel Engine

A new combustion system for a light duty D.I. diesel engine was developed, and a 3.5 ton payload truck (6.5 ton G.V.W.) equipped with this D.I. diesel engine and this combustion system realized good fuel economy and lower exhaust gas emission. Generally, light duty vehicles have to operate over a wide engine speed range. Therefore application of a D.I. diesel engine to light duty vehicles is difficult because of combustion tuning requirements over a wide engine speed range. Up to now, most of the diesel engines for light vehicles have been of the I.D.I. type. But the D.I. diesel engine has an evident advantage of lower fuel consumption. In these circumstances the authors developed a new combustion chamber shape for a small D.I. diesel engine with turbulence induced intake port and optimum fuel injection equipment. Various combustion chamber geometries were tested and evaluated.

Development of Urea-SCR System for Heavy-Duty Commercial Vehicles

In Japan there is currently a strong social demand for exhaust emissions reduction from heavy-duty diesel engines. Therefore, new Long-Term Regulation will come into effect in October 2005, setting the NOx standard at 2.0 g/kWh and the PM standard at 0.027 g/kWh. At the same time, customers always demand exceptional fuel economy from heavy-duty commercial vehicles. A urea-based Selective Catalytic Reduction (SCR) system was developed to satisfy both these demands, and will be introduced in the fall of 2004. The operating conditions of vehicles in Japan are different from those in the US and Europe. Basically, average vehicle speeds are significantly lower. To improve the low temperature SCR performance, an oxidation catalyst was located upstream of the SCR, and an additional oxidation catalyst was located downstream of the SCR for emergency NH3 slip. The muffler size with all three catalysts was similar to a conventional muffler.

For the purpose of reducing fuel consumption, a hybrid heavy duty truck was considered. Generally, HV (Hybrid Vehicle)'s energy is regenerated from deceleration energy in urban area. Hybrid heavy duty truck's energy is regenerated from potential energy on highway. Under this circumstance, some portion of energy may not be accumulated, because capacity of HV battery is limited. In order to maximize accumulating energy in the next descent, HV battery's energy shall be adequately reduced beforehand. This can be achieved by optimizing motor assist torque considering road's altitude and gradient. In this paper, performance of the algorithm is discussed.

Development of New Diesel Particulate Active Reduction System for both NOx and PM Reduction

The new Diesel Particulate active Reduction (DPR) system was developed for a medium-duty commercial vehicle as a deNOx catalyst combined with the conventional DPR system to achieve the Japan Post New-Long-Term (JPNLT) emissions regulations. It consists of a catalyst converter named as the new DPR cleaner, a fuel dosing injector, NOx sensors, temperatures and pressure sensors. The new DPR cleaner was constructed from a Front Diesel Oxidation Catalyst (F-DOC), a catalyzed particulate Filter (Filter), and a Rear Diesel Oxidation Catalyst (R-DOC). A newly developed Hydrocarbon Selective Catalyst Reduction (HC-SCR) catalyst was employed for each catalyst aiming to reduce NOx emissions with diesel fuel supplied from the fuel dosing injector. While the total volume of the catalyst was increased, the compact and easy-to-install catalyst converter was realized through the optimization of the flow vector and flow distribution in it by means of Computational Fluid Dynamics (CFD) analysis.

Development of Low Fuel Consumption, High Durability, and Low Emissions J-Series Engines

Environmental protection is now one of the most important social concerns in the world. In 1998, emission controls in the US required the reduction of NOx by 20% from the 1994 limit. Hino Motors has developed new J-series medium-duty diesel engines for trucks that meet the US 1998 emissions regulations. The engines comprise turbocharged and aftercooled 4- and 6-cylinder engines of the same cylinder bore and stroke. The engines feature a 4-valve system, OHC valve train design, centered nozzle arrangement, and an optimum combustion chamber design, which achieved uniform combustion. With these features, the maximum combustion temperature was decreased, and hence reduced the NOx, smoke, and PM emissions. A muffler integrated with a catalytic converter (catalytic muffler) was adopted to reduce PM emissions further. The engines with the catalytic muffler have successfully met the US 1998 emissions regulations.

Development of Fuel Consumption Measurement Methods for Hydrogen Fuel Cell Vehicles

Japan Automobile Research Institute has devised and evaluated the various fuel consumption measurement methods for fuel cell vehicles (FCVs). The examination covers the methods based on measurement of electrical current, hydrogen pressure/temperature, weight and flow rate that are expected to be the same accuracy and convenience as conventional measurement methods such as carbon balance method or fuel flow measurement method. As a result of examining the measurement accuracy for each method with a sonic nozzle used as a standard, it is found that both the pressure method and the weight method fulfill the target accuracy of ±1% and that the flow method is able to improve the accuracy by means of calibration with hydrogen. Also, as a result of applying each method to the fuel consumption test of FCVs, the relative error between the pressure method and weight method is within ±1%.

Development of Fuel Consumption Measurement Method for Fuel Cell Vehicle - Flow Method corresponding to Pressure Pulsation of Hydrogen flow -

Japan Automobile Research Institute (JARI) have developed the flow method as an easy way of measuring hydrogen consumption of fuel cell vehicles (FCVs) in real-time. A 2004 study on fuel consumption of five models of FCVs, measured by thermal flowmeters and based on gravimetric method, exhibited measurement errors within ±1% range for three models, but the errors were as large as -8% for two models that showed significant pulsation in hydrogen consumption flow. Assuming that the pulsation is the cause of errors in the flow method, we analyzed influences of pulsation in each flowmeter from two points (frequency and amplitude) and found that pulsation indeed caused flowmeter errors. Expansion chambers (Buffers) and throttle valves (regulators) were confirmed to have an effect in attenuating pulsation. Amplitude of pulsation shrunk to one tenths when such pulsation-reducing instruments were introduced between pulsating FCVs and flowmeters and were put to test.

Development of Diesel Particulate Trap Systems for City Buses

Diesel particulate trap systems are one of the effective means for the control of particulate emission from diesel vehicles. Hino has been researching and developing various diesel particulate trap systems for city buses. This paper describes two of the systems. One uses a wall flow filter equipped with an electric heater and a sensing device for particulate loading for the purpose of filter regeneration. Another makes use of a special filter named “Cross Flow Filter” with an epoch-making regeneration method called “Reverse Jet Cleaning”, by which it becomes possible to separate the part for particulate burning from the filter. Both systems roughly have come to satisfy the functions of trap systems for city buses, but their durability and reliability for city buses are not yet sufficient.

DPR with Empirical Formula to Improve Active Regeneration of a PM Filter

Diesel Particulate active Reduction system (DPR) is a system that traps particulate matter in diesel exhaust gas with a particulate filter and actively regenerates the filter when PM accumulates to a specific level. In 2003, DPR was installed on Hino's light-, medium-, and heavy-duty diesel engines, and about 50,000 units of these DPR-equipped diesel engines are currently on the market. This paper reports results of further progress made on optimization of the active regeneration function of DPR. The goal of successful development of DPR is to optimally control the system under various engine-operating conditions to regenerate the filter without producing abnormal combustion of PM and to minimize the amount of unburned PM to keep the filter from clogging. To improve the control of DPR, the combustion phenomena of PM collecting on the filter were studied through visualization, and the factors influencing combustion were determined.

DPR Developed for Extremely Low PM Emissions in Production Commercial Vehicles

DPR is a particulate-emissions reduction system that has been developed to reduce particulate emissions in production commercial vehicles and consists of a multiple fuel-injection system, an engine electronic control unit, and a DPR-Cleaner which includes an oxidation catalyst, a catalyzed particulate filter, and silencers. DPR performs active regeneration to accelerate the regeneration of the filter under engine operating conditions where regeneration by passive regeneration alone is not sufficient. Thus, DPR makes it possible to regenerate the filter regardless of the exhaust gas temperature and enables significant reduction of particulate in commercial vehicles to levels below 0.027 g/kWh under Japan's D13 mode operating conditions. The authors describe development results of the DPR.

Characterization of Emissions from Urea-SCR and DPF System for Heavy Duty Engine

Urea selective catalyst reduction (SCR) systems have a high NOx conversion rate because the ammonia formed by the hydrolyzing urea solution reacts with NOx efficiently as a reducing agent. Systems combining urea-SCR and a diesel particulate filter (DPF) have been adopted in heavy duty vehicles to meet the post new long term emissions regulations in Japan. This study examined the emissions reduction performance of these systems after 160,000 km. The emissions that were examined included both regulated emissions (NOx, PM, HC, and CO) and unregulated emissions. As a result, the cleanness of diesel emissions from a urea-SCR and DPF system was confirmed.

Calculation of Hydrogen Consumption for Fuel Cell Vehicles by Exhaust Gas Formulation

The hydrogen consumption of fuel cell vehicles (FCV) can be measured by the gravimetric, pressure and flow methods within a ±1% error. These are the methods acknowledged by ISO and SAE [1, 2], but require the test vehicles to be modified in order to supply hydrogen from an external, rather than the onboard tank. Consequently, technical assistance of the vehicle manufacturer is necessary for this modification, while various components in the test vehicle must be readjusted. For these reasons, a measurement method free of vehicle modification is in great demand. The present study therefore developed an “oxygen balance method” which determines the amount of hydrogen that has reacted with oxygen in the fuel cell stack by measuring the oxygen concentration in exhaust gas.

Analysis of Spray Feature Injected by Tailpipe Injector for Aftertreatment of Diesel Engine Emissions

Diesel Particulate Filter (DPF) is a very effective aftertreatment device to limit particulate emissions from diesel engines. As the amount of soot collected in the DPF increases, the pressure loss increases. Therefore, DPF regeneration needs to be performed. Injected fuel into the exhaust line upstream of the Diesel Oxidation Catalyst (DOC), hydrocarbons are oxidized on the DOC, which increases the exhaust gas temperature at the DPF inlet. It is also necessary that the injected fuel is completely vaporized before entering the DOC, and uniformly mixed with the exhaust gases in order to make the DOC work efficiency. However, ensuring complete evaporation and an optimum mixture distribution in the exhaust line are challenging. Therefore, it is important that the fuel spray feature is grasped to perform DPF regeneration effectively. The purpose of this study is the constructing a simulation model.

Analysis of Dry Cylinder Liner Behavior During Engine Operation

Engine manufactures are continuing to develop new engine designs that provide higher power output, lower fuel consumption and lower engine weight. In order to achieve significant engine weight reduction, the light weight cylinder block structure employs dry cylinder liners rather than wet cylinder liners. The cast iron dry liner structure is utilized because of the superior wear and scuff resistance of the cast iron. Thin wall dry cast iron liners are being employed in both gasoline and diesel engines. Dry cylinder liners with wall thickness of 1.5mm are in production for Japanese automotive diesel engines. In the case of the dry thin wall cast iron liners, two(2) design configurations are employed: Loose-fit type having a specified clearance between the outer liner surface and the cylinder bore surface. Press-in type having an interference fit between the outer surface of liner and the cylinder bore surface.

An Application Study of Evaporative Cooling to Heavy Duty Diesel Engines

Evaporative cooling was applied to a heavy duty diesel engine to investigate the feasibility of this cooling method. Engine test results showed the following benefits of this cooling method: Reduction of the size of theradiator and cooling fan is feasible. The maximum temperature of the combustion chamber wall did not increase, though the coolant temperature rose by 20°C. The fuel consumption could be reduced especially at partial load. Engine warm-up performance was significantly improved. An oil cooler rig test was also conducted to investigate the heat transfer characteristics of the oil cooler with evaporative cooling.

Advances of Hino J-series Diesel Engines

Approximately 200,000 units of Hino J-series diesel engine were produced for 7 years. The J-series engines had a reputation all over the world for their performance, reliability, lightweight, and installation ability. They are composed of 4, 6 cylinders engines and unique 5-cylinder engine J07C. In 2002, newly modified J-series engines, which met the Japan 2001 noise emission regulations, were developed and J07C-TI, 5-cylinder TI engine, equipped with a common-rail fuel injection system was added in the J-series. Common-rail fuel injection system was equipped in order to achieve the emission targets in the future as well as to meet the current emission regulations. Achieving higher injection pressure level through the all engine speed, include excess low speed, was effective in reduction of PM emissions and in increasing of low engine speed torque drastically.

Advanced Boost-up in Hino EP100-II Turbocharged and Charge-Cooled Diesel Engine

Hino Motors, Ltd. has added to its line of charge-cooled engines for heavy duty trucks a higher power version which is called EP100-II. To meet the recent customers' demands for rapid transportation with better fuel economy, this engine was developed on the uprating program for the original EP100 which was introduced in 1981 as the first Japanese turbo-charged and air to air chrge-cooled engine. EP100-II has the same displacement as the original EP100, 8.8 liters, and is an in-line six cylinder engine with 228kW (310PS)/2,100rpm (JIS) output that provides the world's utmost level specific output of 25.8 kW (35.1PS)/ liter. Also this engine achieved a maximum BMEP of 16.8 bar/1,300 rpm and best BSFC of 199 gr/kWh at 1,500 rpm. This paper describes the advanced technology for increasing horsepower and improving fuel consumption such as the so-called multi harmonized inertia charging system, the electronically controlled waste gate valve of turbocharger.

A Study on Cam Wear Mechanism with a Newly Developed Friction Measurement Apparatus

The requirements for emission control, lower fuel consumption and higher engine output have changed the engine valve train system to 4-valve/cylinder and higher cam lift designs, and these changes make the cam/tappet lubrication conditions more severe than before. Under such a working condition, there is a high possibility that cam/tappet surface damages such as scuffing, pitting and wear may occur. Among the damages, the wear of cam/tappet is the most difficult to predict since the wear mechanism still remains unclear. To understand the lubrication condition and therefore, the wear mechanism at the cam/tappet contact, friction was measured with a newly developed apparatus. Measurement results showed that the lubrication condition between cam and tappet is predominantly in the mixed and boundary lubrication conditions.
